Plastic Material Modeling for FMVSS 201 Simulation

This paper examines the effect of rate dependence of material parameters on FMVSS 201 simulation using LS-DYNA with the exiting elasto-plastic material models and user subroutines. The material parameters investigated include the yield stress, Young's modulus and failure strain. The effect of yield criterion is also discussed.

Residual Forming Effects on Full Vehicle Frontal Impact and Body-in-White Durability Analyses

Forming of sheet metal structures induces pre-strains, thickness variations, and residual stresses. Pre-strains in the formed structures introduce work hardening effects and change material fatigue properties such as stress-life or strain-life. In the past, crashworthiness and durability analyses have been carried out using uniform sheet thickness and stress- and strain-free initial conditions. In this paper, crashworthiness and durability analyses of hydroformed front rails, stamped engine rails and shock towers on a full vehicle and a Body-In-White structure are performed considering the residual forming effects. The forming effects on the crash performance and fatigue life are evaluated.

Vehicle requirements are measurable and define the performance of a system and its design constraints. Requirements are developed and translated from the voice of the buying customer, the voice of the government, and the voice of General Motors. Duramax powertrain subsystem requirements are developed from the vehicle requirements. This “flow down” approach optimizes the vehicle as a system. The packaging envelope, common interfaces, and manufacturing impacts were the outcome of the Vehicle Portfolio Development Process. Project execution was a global development process executed by Isuzu Engineers in Japan, Allison Automatic Transmission Engineers in Indianapolis, ZF Manual Transmission Engineers in Detroit, and General Motors Engineers in Detroit.

Oxidation Stability of Automatic Transmission Fluids -A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

The International Lubricant Standardization and Approval Committee (ILSAC) ATF subcommittee members have compared the two oxidation bench test methods, Aluminum Beaker Oxidation Test (ABOT) and Indiana Stirring Oxidation Stability Test (ISOT), using a number of factory-fill and service-fill ATFs obtained in Japan and in the US. In many cases, the ATFs were more severely oxidized after the ABOT procedure than after the same duration of the ISOT procedure. The relative severity of these two tests was influenced by the composition of the ATFs. The bench test oxidation data were compared with the transmission and the vehicle oxidation test data.

Application of Elastomeric Components for Noise and Vibration Isolation in the Automotive Industry

Elastomeric isolators are used in a variety of different applications to reduce noise and vibration. To use isolators effectively requires the product design and development engineer to satisfy multiple objectives, which typically include packaging restrictions, environmental criteria, limitations on motion control, load requirements, and minimum fatigue life, in addition to vibration isolation performance. An understanding of elastomeric material properties and the methods used to characterize elastomeric component behavior is necessary to achieve desired performance. Typical design criteria and functional objectives for various isolator applications, including powertrain mounts, suspension control arm bushings, shock absorber bushings, exhaust hangers, flexible couplings, cradle mounts, body mounts and vibration dampers are also discussed.

An Integrated Process of CFD Analysis and Design Optimization with Underhood Thermal Application

With the revolutionary advances in computing power and software technology, the future trend of integrating design and CFD analysis software package to realize an automated design optimization has been explored in this study. The integrated process of UG, ICEMCFD, and FLUENT was accomplished using iSIGHT for vehicle Aero/Thermal applications. Process integration, CFD solution strategy, optimization algorithm and the practicality for real world problem of this process have been studied, and will be discussed in this paper. As an example of this application, the results of an underhood thermal design will be presented. The advantage of systematical and rapid design exploration is demonstrated by using this integrated process. It also shows the great potential of computer based design automation in vehicle Aero/Thermal development.

Saturn Corporation and its suppliers are partnering with the U.S. Environmental Protection Agency (EPA) Design for the Environment (DfE) Program and the University of Tennessee (UT) Center for Clean Products and Clean Technologies (CCPCT) in a project to develop a model for life-cycle management (LCM). This paper presents key findings from the first phase of the project, a survey by Saturn of its suppliers to determine their interests and needs for a supply chain LCM project, and identifies framework strategies for successful LCM.

Acoustical Advantages of a New Polypropylene Absorbing Material

Sound absorption is one way to control noise in automotive passenger compartments. Fibrous or porous materials absorb sound in a cavity by dissipating energy associated with a propagating sound wave. The objective of this study was to evaluate the acoustic performance of a cotton fiber absorbing material in comparison to a new polypropylene fibrous material, called ECOSORB ®. The acoustical evaluation was done using measurements of material properties along with sound pressure level from road testing of a fully-assembled vehicle. The new polypropylene fibrous material showed significant advantages over the cotton fiber materials in material properties testing and also in-vehicle measurements. In addition to the performance benefits, the polypropylene absorber provided weight savings over the cotton fiber material.

An improvement in a vehicle's front of dash barrier assembly's acoustical performance has in the past been addressed by both adding individual absorbers and increasing the overall weight of the dash sound barrier assembly. Depending upon the target market of the vehicle, adding mass may not be an option for improved acoustical performance. Understanding the value of an increase in vehicle mass and / or cost for a specific level of improved acoustical performance continues to plague both Original Equipment Manufacturer (OEM) Engineers and Purchasing representatives. This paper examines the importance of properly sealing the front of dash pass-through areas and offers recommendations which can improve the overall vehicle acoustical performance without the addition of cost and mass to the vehicle.

Design and Fabrication of an Aluminum Engine Cradle for a General Motors Vehicle

Automotive manufacturers have intensified their efforts to increase vehicle fuel economy by reducing weight without sacrificing vehicle size and comfort. Vehicle areas that offer the potential to reduce weight include chassis structural components. A cradle or a subframe is a chassis structural component that is utilized to support the engine/powertrain in front wheel drive vehicles. Traditionally, engine cradles have been manufactured by using stamped steel weldments. Recently, automotive designers are considering alternative processes, i.e., hydro-forming, as well as fabricating engine cradles using lightweight materials. The objective of this paper is to describe the development of an aluminum engine cradle for a General Motors's midsize vehicle. The design criteria and structural performance requirements for this cradle are presented along with an overview of the manufacturing processes used to produce this lightweight structural part.

Recovery of Selected Engineering Plastics from Automotive Shredder Residue Using Skin Flotation Technology

Recovery of metals from automobile shredder residue (ASR) is currently being applied to over 11 million end of life vehicles (ELV) in North America. However, most plastics from these vehicles become landfill. The Vehicle Recycling Partnership (VRP), an effort of Chrysler, Ford, and General Motors, as part of the USCAR initiative, has been conducting research to recover plastics from this ASR feed stream. The VRP has been working with Recovery Plastics International (RPI), to investigate automated plastic separations. RPI has been developing processes that would allow for fully automated recovery of target engineering plastics. The portion of the process developed for separating the engineering plastics is called skin flotation. This technology can separate engineering plastics even if the materials have the exact same density. A pilot production line has been set up for processing a variety of commercial ASR materials at RPI in Salt Lake City, Utah (USA).

Strain-Rate Characterization of Automotive Steel and the Effect of Strain-Rate in Component Crush Analysis

The effects of strain-rate and element mesh size on the numerical simulation of an automotive component impacted by a mass dropped from an instrumented drop tower was investigated. For this study, an analysis of a simple steel rail hat-section impacted by a mass moving at an initial velocity of 28Mph was performed using the explicit finite element code Radioss. Three constitutive material models: Elasto-Plastic (without strain rate), Johnson-Cook, and Zerilli-Armstrong were used to characterize the material properties for mild and high strength steel. Results obtained from the numerical analyses were compared to the experimental data for the maximum crush, final deformation shape, average crush force and the force-deflection curve. The results from this study indicate that the mechanical response of steel can be captured utilizing a constitutive material model which accounts for strain rate effect coupled with an average mesh size of 6 to 9mm.

Accelerated Glass Reveal Molding Test

Over the past 20 years, polyvinyl chloride (PVC) has almost replaced metal in stationary glass reveal moldings with dramatic part cost savings on cars and trucks world-wide. The process of assembly is generally simple and convenient but to replace a reveal molding can be difficult. Many times, in order to replace the molding, it may also be necessary to replace or reseal the glass. In short, PVC reveal moldings, relatively inexpensive parts, are very expensive to service. Outside of general assembly and processing issues, there are 5 variables that may cause a failure in the performance of a stationary glass reveal molding. They are as follows: material degradation, crystallization, plasticizer loss, material properties, and molded-in stress. Because of modern standard PVC formulations and the material requirements of most automotive companies, material degradation, crystallization and plasticizer loss do not commonly cause failure. Material properties and molded-in stress do.

Minor surface defects in the clearcoat film are common place realities in modern automotive painting operations. Finessing and polishing processes are required to remove these defects and restore the clearcoat to its original condition. Evaluation of new clearcoat technologies and polishing processes has always been very subjective. This drove the development of a standardized test method for evaluating the finessability of a clearcoat. In this paper the authors will compare and contrast the differences between the traditional method used to evaluate finessability with the newly developed standardized method. The standardized method shows distinct advantages when evaluating different clearcoat technologies and polishing processes.

An Application for Fatigue Damage Analysis Using Power Spectral Density from Road Durability Events

A method is presented to process random vibration data from a complete road durability test environment as stationary segments and then develop test profiles based on fatigue content of their power spectral densities. Background is provided on existing techniques for estimating fatigue damage in the frequency domain. A general model for stress response to acceleration is offered to address the vibration test's requirement for acceleration data and the fatigue prediction method's requirement for stress data. With these tools, the engineer can extend test correlation beyond failure modes to include retention of estimated fatigue damage. Recommendations allow for test time compression from editing and improve existing exaggeration methods.

This engine was designed to meet both customer requirements and competitive challenges while also meeting the ever increasing legislated requirements of emissions and fuel economy. This 5.7L V8 provides increased power and torque while delivering higher fuel economy. In addition, improvements in both QRD and NVH characteristics were made while meeting packaging constraints and achieving significant mass reductions.

In addition to meeting tighter emission and on-board diagnostic legislation, this engine evolved to meet both customer requirements and competitive challenges. Starting with the proven dependability of the time tested big block V8, goals were set to substantially increase the power, torque, fuel economy and overall pleaseability of GM's large load capacity gasoline engine. The need for this new engine to meet packaging requirements in many vehicle platforms, both truck and OEM, as well as a requirement for minimal additional heat rejection over the engine being replaced, placed additional constraints on the design.

Nonlinear Analysis Theory of Single Leaf Steel Springs

The analytical methods for single leaf steel springs should at least include two areas: (1) allowance for any curved or tapered shape, and (2) technologies to precisely predict the geometrical configuration due to large deflection. The last item is an outstanding consideration in automotive application because of the parts alignment requirement. In this paper, a practical analytical method is presented to achieve the goals mentioned above. Basically, the. flexibility method of finite element was employed in the solution technique. In the spring application, this approach can save computer time because of the elimination of matrix inversion in the internal computation. An integration form of the flexibility matrix for each element was given in this paper to allow for a tapered spring shape. This integration-formed flexibility matrix can be approximately evaluated by the Gaussian Quadrature Formula.

The Experimental Safety Vehicle powertrain and fuel system developed by General Motors in compliance with Contract DOT-OS-00095 with the U.S. Department of Transportation include several special features: a low engine accessory package to meet the front visibility down angle of 8 degrees, engine and transmission mounting for retention at high decelerations, a light aluminum engine, an over-the-rear-axle fuel tank, and a unique evaporative emission fuel pipe routing. A comprehensive test program was planned and final testing to validate contract specifications was conducted.
